Connecting live wires causes power surges. Power surges damage hardware. There's always the risk of complete hardware failure when hotswapping.

Drives can also be damaged just by the shock of being bumped about while the platters are spinning. Hence why some guides recommend pre-loosening the cables before you begin.

Another possible fix would be an EEPROM reader. This would allow you to replace the drive without using a modchip, and you may be able to use it to repair other consoles, too.

You can put any lockable hard drive into the Xbox. Just build or buy an eeprom reader, and use Kingroach NDURE 3.1 and xboxhdm to build and lock the new disk. See my signature ("eeprom reader" and "Build a new softmod disk with eeprom") for details.
