Your Evox.ini should look something like this:

Section "Chameleon",ID_Chameleon_Mode_1
{
 Line "Mode 1 (4x256k)"
 Item "Disable Chameleon",ID_Chameleon_Release_D0,ID_Full_Reboot
 Item "Switch To Bank 0",ID_Chameleon_Bank_0,ID_Full_Reboot
 Item "Switch To Bank 1",ID_Chameleon_Bank_1,ID_Full_Reboot
 Item "Switch To Bank 2",ID_Chameleon_Bank_2,ID_Full_Reboot
 Item "Switch To Bank 3",ID_Chameleon_Bank_3,ID_Full_Reboot
 Line "-=*-*=-"
 Item "Flash Bank 0",ID_Chameleon_Bank_0,ID_Flash_Bios
 Item "Flash Bank 1",ID_Chameleon_Bank_1,ID_Flash_Bios
 Item "Flash Bank 2",ID_Chameleon_Bank_2,ID_Flash_Bios
 Item "Flash Bank 3",ID_Chameleon_Bank_3,ID_Flash_Bios
}
   }

Misalignment seems to be the only answer.  I would check to make sure all the pogo pins and in the LPC points.  Maybe one is slightly off.

I dont have the P and E points soldered. That is why I am using software control instead of eject button.
I am going to try changing the BIOS back to when I know it worked. I had it working with D6 and 4977.
I currently use 4981, so that might have messed things up.
Dont know if this has anything to do with it, but I have noticed that when it does a hard boot from evox, I get a loud popping from the audio. This doesnt happen in THc dash!

The version of the BIOS that your using is irrelevent.  When you select 'disable' chameleon' from the Evox.ini it attempts to physically disable the D0 connection.  (Well, not physically as in moving the pin, but physically as in electrically disabling power)

Misalignment would be my guess as well.  The loud popping sound you hear only confirms that something is touching something that it shouldn't!

OK, I tried different bios files and your right they didnt make any difference.
Took the box apart and realigned the chip. Didnt notice anything wrong - this is a 1.0 MB with the holes already filled in, so is VERY easy to align. Still no good.
I have no idea what is wrong, maybe the chip is fried!
I dont think it is though as everything else works fine - I can still flash and switch modes from Evox and I only get the popping when I try and disable, no other time.
This might sound like a stupid question, but is there a way I could have flashed the TSOP without knowing or modified it in some way?

Update: I found out that each time it rebooted back into X2 bios the clock had been reset to 8070 or something.
I took the chip out completely and tried it. The system just fragged.
I then put the chip back on and it booted up with the clock reset.
So basically the chip, bios and evox settings are OK, but there is something wrong with the motherboard.
I can only put this down to corrupt TSOP or EEPROM, but as I know nothing about either I am stuck.
Is there a way to check these things and update/reinstall them?
Thanks

the cham can reflash the tosp on its own. as long as you have a15 solderd or even a solderless cham has a15 on it to. just go get stock bios for your version xbox from the usaual places.

if your xbox is fraging its probly a fraged tosp. i dont knoe if away to frage a eprom other then simply being banned from live but the xbox would still boot
