1) If I’m just taking the DVD Key from the faulty drive and injecting it into the new drive I guess there is no spoofing involved? This from what I understand it one of the reasons for getting banned on XBL?
If you do a mere inject only (no firmware with it, no spoofing involved), you're not going to get banned. The checksums coming off of the disc will match the hardware running it.
If you were to spoof a Samsung as a LiteOn, then you're in trouble.

2) Is spoofing: (I.E, it’s my understanding it is required to do each of the following)
a. Using a different drive altogether compared to the original in which case iXtreme FW has to used?
b. Using iXtreme FW on the very same original drive just to enable playing of backups?
Spoofing is simply taking one DVD rom and injecting the key data onto another. By all definitions of the word spoof, this isn't it ... but the functionality to inject a new dvd key resides with in the "manual spoof" button of JF.
On one of my machines, the Hitachi drive gave away. I replaced it with a LiteOn so I can utilize the iXtreme LT firmware. I spoofed the Hitachi key onto the drive, then applied iXtreme onto it. I didn't bother with the true spoof of making the LiteOn a Hitachi via dropdown menu.
The machine isn't going on Xbox Live and it would be banned within 10 minutes because of the spoof.

3) Pretty much all of the instructions I have come across relate to using the IXtreme FW at some stage which is obviously NOT what I am not looking to do (or at least I don’t think I have to given what I am trying to achieve i.e. A straight repair with another identical original drive).
In these instructions where restoring to stock they have mentioned using the original Lite-on FW from the “LiteOn_iXtreme_LT_v1.1” package. As I understand it, that FW is missing some info which would have been present on the original drives FW but it is generally not needed. Given I have 2 original drives can I skip this in anyway and work with the drives FW I have?
"Restoring to stock" is only needed when you're updating your drive. Instead of layering on iXtreme firmware after firmware, it's best that you start from scratch (or close to it) when you reflash.
For example:
I have the iXtreme 1.61 firmware, time to move to the LT 1.1. First step, restore to stock. Done. Next step, the actual 1.1.
If your drives are still stock, virgin, you can proceed with the LT 1.1 flash ... AFTER YOU MAKE A BACKUP / DUMP THE STOCK FIRMWARE. Very important here ... dump the drive and make sure to hold onto that .bin file. Make several copies and keep it safe (DVD & HDD). In the event of a bad flash, you'll need this to restore. Also, the original firmware will contain the precious DVD key.

4) My understanding of the process is I need to dump/extract the firmware from my original drive (which will then have my DVD Key) and inject this into the original FW and write this to the new drive. **This is where I am looking for any guidance if possible given I have 2 original drives.** Can I not rip the full FW from drive 1 and just write that whole same thing back to the new drive 2? Or doing it this way (dummy.bin) am I losing some info which M$ may decide they want to ban me for! (Yeah paranoid but no I don’t trust these guys) which is made worse by the fact all I am trying to do is repair their faulty kit!
1. Dump the drive. the OFW-LO.bin file will contain everything you need.
2. Dump the drive again. Using the spear to extract the OFW-LO.bin the first time might not have been right. Create another .bin file and compare it to the first. Do the dvd keys match?
3. Dump the drive again. One final check.
4. Exit JungleFlasher, powerdown the 360, change drives
5. When back in JF, head over to the "manual spoof" button, enter in your DVD key, and proceed.
6. Done.
